Importance of correct Electro Fusion Welding

One of the most important aspects in polyethylene installations is that a homogenous line will result from combining the individual components through welding – you should wherever possible avoid mechanical couplings, as these are the joints that are the likely points to leak (if you can’t avoid it ensure you are using only the most suitable/best quality gasket system).

It is nearly impossible to conclude a polyethylene installation without the use of electro fusion technology; being it on small diameters starting from OD20mm, or on larger sizes going up to in excess of OD1000mm. Electro Fusion couplers are basically available for most pipe sizes and pressure ratings!

Electro Fusion welds are as secure as butt fusion joints if carried out by properly trained and accredited technicians, using up to date equipment and electro fusion couplers in line with latest technology standards. For details refer to below tests:

The most common problem is that EF welding is often regarded as a welding process that can be easily carried out by inexperienced personnel; this is totally wrong and this is the main reason for possible problems/failures when Electro Fusion Welding. Pipes and coupler are strongly regulated and all products have to go through rigorous testing procedures and quality and independent third party accreditation and certification – and how about the welding technician and the auxiliary equipment.

All electro fusion coupler manufacturers agreed on the use of a bar code technology; for this purpose a common bar code index system is accepted world wide – see below the basics

Every coupler, be it for straight connection, an elbow, or a reducer etc always to be packed in a sealed bag, should feature this bar code either on the coupler itself, or at the least on a separate enclosed card. Therefore and most important the consequence should clearly be that:

Any electro fusion welding machine should feature a bar code scanner that will preferably allow the machine to scan/read the bar code of any electro fusion coupler manufacturer! A machine that does not feature a bar code scanner, can if at all, recognize its own brand coupler at best and will therefore restrict its use and basically prohibits the user from selecting the best price quality ratio electro fusion material available in the market at any given time – far from the best choice for a commercially astute buyer. The manual entering of a welding time is not in line with the latest technology standards as certainly at least prohibit automatic adaptation required and caused by ambient temperature variations occurring on a daily basis. For possible differences in welding times at different ambient temperatures you may refer to below example:

Ask yourself: what does it in truthfully help if you are using a machine that prints out the details of the weld, but that basically leaves the QS still in the dark about the actual weld’s quality because the coupler was not scanned in , or the welding time are entered manually etc.?

What other tools (beside the bar code type electro fusion box and a well maintained sufficiently strong generator that is connecting the EF box only – no other auxiliaries should be connected to the generator) are no less than most helpful when electro fusion welding:

  1. Mechanical peeler – unlike hand scarpers these mechanical peelers ascertain (when properly used and maintained) a perfectly scraped pipe end surface in preparation for welding. Sanding with sand paper will contaminate the welding area and sanding with rotation sanding paper tools will cause flat spots on the pipe surface that will certainly jeopardize the weld.
  2. Degreasing liquids and wipes – it is of utmost importance that the welding area is perfectly clean from debris and grease as both, or either will certainly jeopardize the quality of the weld with a likely weld failure if tested
  3. Clamping tools – these are required to ensure the alignment of the two joining pipe ends during preparation, throughout the weld process and the cooling down time.
  4. Re-rounding clamps – these are very important as the pipe ends, especially in coils, are often oval. Oval pipes are also often encountered on larger diameter pipes because of improper storage, and or because of rather relatively thin walls, i.e. SDR33 to SDR51
  5. Top Clamp Holders – these are a must when welding top clamps that do not feature under-clamps (usually on larger size pipe diameters/saddles for ≥OD225 mains)
